I bought my daughter an 2004 Passat an took it in for the 30K tune
up and the dealership said the headlamp can not be adjusted and that we
needed to buy 2 new headlamp assy at about $500 ea.
I found that the adj screw for is plastic and appears to be stripped.
Does anyone know if this can be fixed other than buying new headlamp
Assemblies?

Are they REALLY off? I'd just tell you to deal with it unless it's really annoying for you. If the screw is stripped, there really is no "oem" style way to adjust it. You might have to get creative. See if you can use one of those wierd reverse drill bits to back the screw out. You could also probably drill the head of the screw off, make a trip to the hardware store and try to find a screw with similar dimensions... or even try home depot. I wish there was a better solution for this. I'm sure this has been annoying and frustrating for you... but you certainly shouldnt need to replace the whole dang headlight assy. You might consider calling the wrecking yards in your area or second hand parts dealers. Perhaps see if you can find some independent vw/german auto shops in the area... but for hell's sake, DON'T GO TO THE DEALER. Trips to the dealer that cost less than $1,000 are rare. Stick with the independent shops. If you live in a metro area, there should be atleast a few that specialize in this stuff. Good luck and let me know if I can help in any other way.

Thanks for the info. The car is actually my daughters’ and after we bought it she said the lights didn't work well unless the high beams are on. I tried to adjust them myself and noticed that there wasn't much changed when you turned the adj screw.
She had 2 coils go bad a week later so while it was in the shop I ask to have them try but the mechanic said both units were stripped and would have to be replaced.
I pretty good around cars and do most of my own maint and repairs so I thought I would ask before I gave it the shade-tree mechanic try. Thanks again for your reply.
